Information
  • The standard muffler has 2 baffles, and inner
    (show) and an outer (to be kept intact, not
    shown)
  • The inner baffle is welded into the muffler at
    both ends.
  • This mod will deal with how to remove only the
    inner baffle from the STOCK muffler.

  • Step 1 exhaust end
  • Remove mufflers
  • Insert in vice. Wrap with soft cloth to protect
    chrome body.
  • Start at exhaust end.
  • Use a steel hole cutter 3 size, with a wooden
    dowel fitted as shown. Insert dowel into the hole
    at exhaust end. (it will keep cutter centred.)

  • The cut is not deep, simply until you are through
    the back plate of your muffler.
  • The dowel fits inside the exit hole to keep
    cutter in the centre.

  • The reason for the drilled holes is to eventually
    allow the exit of the whole baffle out of the
    hole you are creating.
  • The baffle is wider than the hole you are making
    so it will later be made bigger using a die
    grinder or dremmel tool.

Step 2 header end
  • On the header side of the muffler, use a 1 ¾
    hole cutter to cut through the weld where the
    inner baffle is attached to this end.
  • Consider using a wood dowel on the end on the 1
    ¾ hole cutter to keep it centred. See below.
  • The cut will be relatively shallow before the
    baffle is freed.

  • This is where the inner baffle was cut out using
    the hole saw.

Step 3 exhaust end
  • The hole may have to be widened to allow the
    removal of the inner baffle.
  • Consider using a dremel and then dressing hole
    with a metal file until you get the desired oval
    shape.
  • Note WARNING the outer baffle is close to where
    you are working DO NOT damage it.

  • The hole can now be cleaned up and made into an
    oval shape that follows the line of the outer
    edge of the muffler.
  • Rub down the grinded surface and spray with dark
    grey heat resistant paint.
